This paper presents the results of research, by ATD method, of hypo-, near- and hyperutectic silumins crystallization containing the following alloying additives: Mg, Ni, Cu, Cr, Mo, W, V. It has been shown that, depending on their concentration may crystallize preeutectic or eutectic multicomponent phases containing these alloy additives. It has been revealed that any subsequent crystallizable phase nucleate and grows near the liquid/former crystallized phase interface. In multiphases compound also falls the silicon, resulting in a reduction in its quantity and the fragmentation in the eutectic mixture. As a result, it gets a high hardness of silumins in terms of 110-220HB.

At the work were introduced main areas of production system project of casts produced in permanent moulds, that constitutes reengineering of conventional production system according to Lean Manufacturing (LM) methods. New resolution of cooling of dies with water mist was shown to casting of car wheels made from aluminium alloys in low pressure casting process. It was implemented as a part of goal-oriented project in R.H. Alurad Sp.z o.o. in Gorzyce. Its using intensifies solidification and self-cooling of casts shortening the time of casting cycle by the 30%. It was described reorganizing casting stations into multi-machines cells production and the process of their fast tool's exchange with applying the SMED method. A project of the system was described controlling the production of the foundry with the computer aided light Kanban system. A visualization of the process was shown the production of casts with use the value stream mapping method. They proved that applying casting new method in the technology and LM methods allowed to eliminate down-times, to reduce the level of stocks, to increase the productivity and the flow of the castings production.

Content available remote Recycling of plastics from stockpiles performed by means of low-pressure injection

A viability analysis of manufacturing goods out of plastics, from stockpiles and municipal residues, has been carried out. The analysis pertains goods in the form of inserts manufactured in light molds of big-sizes, by means of low-pressure injection. The cost analysis of the investment and manufacturing suggests that those goods are not price-competitive, as compared to other ones used in similar situations. Exploitation analysis proves that the goods, used outdoors are easily damaged on the surface by UV exposure, temperature differences of 24-hour cycle, as well as by water and plants. Re-recycling, and especially, the grinding of the product poses another challenge in the future. An analysis of the environmental impact of energy acquisition during the manufacturing of those goods was also carried out. The analysis also pertains the method of identifying the type of raw-material, in the process of segregation that stems from the necessity of a complex content training of staff running waste segregation posts.

Recently, some major changes have occurred in the structure of the European foundry industry, such as a rapid development in the production of castings from compacted graphite iron and light alloys at the expense of limiting the production of steel castings. This created a significant gap in the production of heavy steel castings (exceeding the weight of 30 Mg) for the metallurgical, cement and energy industries. The problem is proper moulding technology for such heavy castings, whose solidification and cooling time may take even several days, exposing the moulding material to a long-term thermal and mechanical load. Owing to their technological properties, sands with organic binders (synthetic resins) are the compositions used most often in industrial practice. Their main advantages include high strength, good collapsibility and knocking out properties, as well as easy mechanical reclamation. The main disadvantage of these sands is their harmful effect on the environment, manifesting itself at various stages of the casting process, especially during mould pouring. This is why new solutions are sought for sands based on organic binders to ensure their high technological properties but at the same time less harmfulness for the environment. This paper discusses the possibility of reducing the harmful effect of sands with furfuryl binders owing to the use of resins with reduced content of free furfuryl alcohol and hardeners with reduced sulphur content. The use of alkyd binder as an alternative to furfuryl binder has also been proposed and possible application of phenol-formaldehyde resins was considered.

Content available remote Carbides in nodular cast iron with Cr and Mo

In these paper results of elements microsegregation in carbidic nodular cast iron have been presented. A cooling rate in the centre of the cross-section and on the surface of casting and change of moulding sand temperature during casting crystallization and its self-cooling have been investigated. TDA curves have been registered. The linear distribution of elements concentration in an eutectic grain, primary and secondary carbides have been made. It was found, that there are two kinds of carbides: Cr and Mo enriched. A probable composition of primary and secondary carbides have been presented.

In 2014 we finished research works involved in the development of a technology for manufacturing innovative ceramic-carbon foam filters for molten metal alloys filtration, which were financed by the National Centre for Research and Development (NCBiR) from INNOTECH programme resources. A batch of the filters produced in this technology was tested in practice in domestic cast steel and cast iron foundries. The trials were successful and foundries declared their intention to purchase the newly-developed filters for the current production of casts. This provided an incentive for “Ferro-Term” Sp. z o.o. to start design works on the prototype line for a serial production of these filters. At the same time, in co-operation with a scientific consortium, including the co-authors of the technology, i.e. the Institute of Ceramics and Building Materials, Refractory Materials Division in Gliwice, Institute for the Chemical Processing of Coal in Zabrze and Foundry Research Institute in Cracow, the company made a successful attempt to raise some funds for the necessary adaptation of the developed technology from the semi-technical to industrial scale from Intelligent Development Operational Programme. In the article we have presented information on the effects of works performed within the framework of the project entitled “Modernization and adaptation of the existing technological line for purposes related to technology verification and start-up of the production of innovative ceramic-carbon filters for molten metal alloy filtration”.

With the increase in wall thickness of the casting of iron-nickel-aluminium-bronze, by the reduction of the cooling rate the size of &κII phase precipitates increases. This process, in the case of complex aluminium bronzes with additions of Cr, Mo and W is increased. Crystallization of big κII phase, during slow cooling of the casting, reduces the concentration of additives introduced to the bronze matrix and hardness. Undertaken research to develop technology of thick-walled products (g> 6 mm) of complex aluminium bronzes. Particular attention was paid to the metallurgy of granules. As a result, a large cooling speed of the alloy, and also high-speed solidification casting a light weight of the granules allows: to avoid micro-and macrosegregation, decreasing the particle size, increase the dispersion of phases in multiphase alloys. Depending on the size granules as possible is to provide finished products with a wall thickness greater than 6 mm by infiltration of liquid alloy of granules (composites). Preliminary studies was conducted using drip method granulate of CuAl10Fe5Ni5 bronze melted in a INDUTHERM-VC 500 D Vacuum Pressure Casting Machine. This bronze is a starting alloy for the preparation of the complex aluminium bronzes with additions of Cr, Mo, W and C or Si. Optimizations of granulation process was carried out. As the process control parameters taken a casting temperature t (°C) and the path h (mm) of free-fall of the metal droplets in the surrounding atmosphere before it is intensively cooled in a container of water. The granulate was subjected to a sieve analysis.
