In the field of surface engineering, thermal spraying is very wide adopted in many branches of the industry. The main reasons of such situation are its flexibility as well as cost effectiveness. Among others, High Velocity Oxy Fuel (HVOF) technique is dedicated for spraying hardmetal and cermet coatings, especially for wear- and corrosion resistance. Such type of coating could be a promising candidate as protective layer for magnesium alloys elements. These materials need a strong improvement in the corrosion protection as well as on the field of wear resistance in order to be widely used in the industry. In this work, different WC-based coatings, namely: (i) WC-Co, (ii) WC-Co-Cr and (iii) WC-Cr3C2-Ni manufactured by HVOF spraying, were investigated. The form of all feedstock materials was agglomerated and sintered powder. All coatings were sprayed with the same technological parameters, especially spray distance which was equal to 400 mm on the AZ91 magnesium alloy substrate. The main aim of the studies was to investigate the influence of the powder material on the corrosion resistance of obtained coatings. The manufactured coatings were examined in terms of its microstructure, using scanning electron microscope (SEM) and corrosion performance, which was assessed in the electrochemical corrosion investigations in 3.5% NaCl solution by Tafel method. The study showed that the corrosion resistance increasing in such order: AZ91 < WC-Cr3C2-Ni < WC-Co < WC-Co-Cr. It should be stressed that WC-Cr3C2-Ni coating exhibits very low corrosion performance, which could be effected by relatively high porosity (c.a. 3 vol.%) and because of that the more complex composition promotes creation of many corrosion cells.
The work describes the phenomenological model of cavitation erosion (CE) elaborated for MCrAlY (where M = Co, Ni or Co/Ni) and NiCrMoNbTa. Coatings were deposited via the HVOF method from CoNiCrAlY, NiCoCrAlY and NiCrMoNbTa feedstock powders. CE tests, conducted according to ASTM G32 standard, indicate that MCrAlYs have a 50% higher maximum erosion rate and twice lower CE resistance than the NiCrMoNbTa coating. CE kinetics of coatings were comparatively studied, combining the mass loss, erosion rate, roughness changes of the eroded surface with microstructure, and mechanical properties of the coatings. Results of SEM analysis of damaged coatings allow identifying the mechanism of CE. In the case of both types of coatings, the erosive damage is initiated at the removal of loose splats, cracking at the border splats and peeling off the coating material, and surface pitting. However, NiCrMoNbTa, due to higher ductility and microstructure homogeneity, presents lesser surface pitting contrary to the MCrAlYs, which have multiphase microstructure higher hardness and consequently was prone to cracking, resulting in the formation of craters and higher surface roughening. The CE mechanism of MCrAlYs was dominated by the brittle mode, while the NiCrMoNbTa coating has mainly a ductile damage behaviour.

W pracy opisano fenomenologiczny model erozji kawitacyjnej (EK) opracowany dla powłok MCrAlY (gdzie M = Co, Ni lub Co/Ni) i NiCrMoNbTa. Powłoki wytworzono metodą HVOF z komercyjnych proszków CoNiCrAlY, NiCoCrAlY i NiCrMoNbTa. Testy erozji kawitacyjnej, przeprowadzone zgodnie z normą ASTM G32, wskazują, że MCrAlY mają o 50% wyższą prędkość erozji i dwukrotnie niższą odporność EK niż powłoka NiCrMoNbTa.

In many cases, the technology enabling the melting of thermally sprayed layers has no alternative. High-performance thermal spraying processes make it possible to obtain densely sprayed layers. However, previous research revealed that sprayed layers are characterised by porosity and numerous material imperfec¬tions. The above-named situation results from the specific manner of layer appli¬cation. The article overviews induction and arc-based technologies enabling the melting of sprayed layers as well as discusses possible post-spray imperfections.

Thermal spraying is one of the most common methods enabling the deposition of variously-purposed layers on surfaces of structural elements. However, in certain cases, the process of spraying itself is ineffective in terms of the stability and properties of protective layers. One of the possible solutions making it possible to reduce the porosity and improve the adhesion of surfaced layers involves their melting using the concentrated electron beam. The article contains an overview of reference publications concerning electron beam melting technologies.

In this work, the yttria stabilised zirconia ZrO2 + 8 wt% Y2 O3 (YSZ) coatings were studied. The coatings were manufactured by using a relatively new method based on liquid feedstock, called suspension plasma spraying (SPS). The main aim of the study was to investigate the influence of one of the fundamental process parameters, stand-off distance, on the YSZ coating mechanical properties, namely adhesion, cohesion, hardness, and dry sliding wear resistance. Moreover, the coating surface morphology and microstructure were investigated. Despite the fact that in the SPS method, the heat flux into the substrate is much higher than in conventional atmospheric plasma spraying (APS), for the stand-off distances as short as 40 mm, the structure has not been damaged by thermal stresses. The results revealed that shorter spray distance leads to obtaining the coatings characterised by higher cohesion and adhesion to the substrate as well as higher hardness and resistance to sliding wear. The wear mechanism of both YSZ coatings relies on the adhesive mode, which is intensified by severe coating material delamination.
An investigation was conducted to determine the role of Co particles in the WC-Co coating produced with the High Velocity Oxygen-Fuel (HVOF) spraying on microstructure, mechanical and wear properties in a system of type: WC-Co coating/ductlile cast iron. The microstructure of the thermal sprayed WC-Co+Co coating was characterized by scanning electron (SEM) and transmission electron (TEM) microscopes as well as the analysis of chemical and phase composition in microareas (EDS, XRD). For analysis of the quality and adhesion of coatings, the scratch-test was applied. It was found that as a result of the HVOF spray of WC-Co powders with the addition of Co particles, the coatings of low porosity, high hardness, a very good adhesion to the substrate, compact structure with partially molten Co particles and finely fragmented WC particles embedded in a cobalt matrix, coming to the size of nanocrystalline sizes were obtained. Moreover, the results were discussed in reference to examination of bending strength considering cracking and delamination in the system of (WC-Co+Co)/ductile cast iron as well as hardness and wear resistance of the coating. It was found that the addition of Co particles was significantly increase resistance to cracking and wear behaviour in the studied system.

Powoduje to zwiększenie obciążenia cieplnego elementów wymiany ciepła.
Thermal spraying is one of the techniques for producing coatings of various materials on substrates of various materials (mainly metal). Many threats are present in the workplace during this process. Occupational risk results from these threats and these depend largely on the method of thermal spraying, used primary materials and auxiliary materials. Depending on the method of thermal spraying, the process operator has to deal with various types of hazards. Some of these hazards are present during thermal spraying regardless of the method chosen. However, there are risks that occur only with some methods of thermal spraying. Due to the presence of hazards, the implementation of the thermal spraying process is associated with a certain risk, the analysis of which leads to its estimation depending on the circumstances. Such a situation may be the introduction of a new method of thermal spraying. This article presents the development of occupational risk using the HVOF (High Velocity Oxy Fuel) method. The occupational risk of the HVOF spraying operator with the occupational risk of the HVOF spraying process operator with micro-jet cooling were compared.

Hybrid technologies are one of the directions of materials engineering development. They contribute to the subject of research on improving the performance of thermally sprayed steel coatings by thermo-chemical treatment. The paper presents the test results of arc spraying stainless steel coatings and then glow-discharge nitrided. The glow-discharge nitriding was performed with the following parameters: at 450 °C for 6 hours and at 530 °C for 4 hours. The results of the following tests are described and presented: metallographic (SEM), qualitative and quantitative analysis point EDS, measurement of hardness HV, hardness distribution, measurement of roughness parameters (Ra, Rz), wear resistance by the Amsler method. The results showed that the glow-discharge nitriding increases the hardness and the frictional wear resistance of thermal sprayed stainless steel X46Cr13 and X2CrNi18-9 coatings. The hybrid technology, combining thermal spraying of martensitic stainless steel X46Cr13 and glow-discharge nitriding at 530 °C for 4 hours, provides formation of a coating with the highest hardness and wear resistance of all the tested coatings. This coating can be applied to the regeneration of machine parts, which are required to have particularly high useful properties.
Material hardness is one of the basic parameters characterizing the properties of matter. In the nanohardness studies, the intendant’s deformation can not be neglected. Assuming the proportionality of the intender’s deformation to the hardness of the material being tested, a relative hardness measurement was used in the work. Hardness measurement was carried out for fused silica, which was a reference sample. With the same nanotesting parameters, a nanoscale measurement was carried out for two samples.

M(Ni,Co)CrAlY and Cr3C2-NiCr based coatings were deposited using HVOF method onto stainless steel substrate grade AISI 304. As-sprayed coatings’ surface morphology was examined by SEM-EDS and profilometer methods. Cavitation erosion tests were conducted in distilled water with the use of vibratory rig and stationary specimen method. Cavitation erosion curves were plotted as well as cavitational wear mechanism was observed with the use of SEM microscope. Sliding wear tests were performed using the ball-on-disc tribotester with counter-specimen (ball) made of steel 100Cr6. Wear rates and coefficient of friction were computed. Normalized wear resistance with reference to stainless steel reference sample AISI 304 was calculated. In addition, comparable analysis of wear resistance results was conducted. M(Ni,Co)CrAlY coating presented the highest cavitation erosion resistance, therefore Cr3C2-NiCr coating represented the highest sliding wear resistance of all tested materials.

The paper presents an innovative hybrid method (HM) as a modification of the supersonic spraying process of coating material, that was designed to limit the total spraying costs of the coating including material and energy consumption in the spraying process. This method makes it possible to produce protective coatings with similar operating characteristics to the classic HVOF method. In the paper the results of the oxidation resistance of HM coatings were presented. The presented oxidation test was carried out in laboratory conditions. The test was cyclical. It was run at 650oC and 500 hours. The results of structural studies on corrosion products formed on the coatings during the test are presented. The high resistance of the tested materials is determined by their chemical and phase composition and the obtained compact structure of coating. The results show, that the chosen parameters of spraying in the innovative method are correct and the results confirm its ability to produce a compact, density coatings with significant corrosion resistance.

Purpose: This research aimed to examine the hardness, surface roughness and microstucture in the Steel Rod ST 42 coated by chrome steel using wire arc spray coating with variations in spraying current of 140, 155, 170 and 180 Ampere. Design/methodology/approach: There was 12 specimens consisting of 3 specimens for each variation of the electric current coating. The specimens were cut to 30 mm in length and 27 mm in diameter; as many as 4 x 3 pieces, each specimen was cut to a size of 30 mm and put on a lathe to be drilled 1 mm deep. The hardness testing employed the Brinell hardness test method. The hardness testing process was followed by microstructure observation and SEM-EDAX testing. Findings: The highest hardness was 110.77 HRB by coated at 155 A and it contained many reinforcing inclusions and larger Cr. The lowest current of 140 A had many porosity holes and partially-melted particles, causing Cr grains did not attach perfectly. The current with 170 A had few inclusions and hence a decrease in hardness and at 180 A consisted of a low carbon content and evenly distributed inclusions and Cr and relatively large grain size, and thus the hardness rose. Research limitations/implications: The material of steel rod ST 42 coated by chrome steel. Practical implications: The variation of current should be prepared wisely in term because it will effect the hardness, surface roughness and microstucture. This research can be improved by varying the voltage, gas pressure, particle velocity, particle temperature, and molten wire width. Originality/value: Simple route of making steel rod ST 42 coated by chrome steel using wire arc spray coating and also the investigation of hardness, surface roughness and microstucture in steel rod ST 42 coated by chrome as the result.

Thermal spray process is a method of modifying the surface and it is related to welding technology. In this way produced coatings are connected to the substrate adhesively or mechanically, and in some cases even diffusion or locally metallurgically [6]. This is done by providing the coating material in the form of powder or wire to the torch. Coating material is melted or heated close to the melting temperature. The coating material particles are accelerated in gas stream to high velocity, then they impact to the substrate surface. Spraying the coating on the substrate Cr-Ni austenitic stainless steel substrate usually raises concerns about difficulties with obtaining sufficiently high adhesion, because steel chrome is usually covered by chromium oxide which protects against corrosion, but additionaly reduces the adhesion of sprayed coatings by isolating coating of metallic substrates. The aim of the work was to develop conditions for HVOF spraying method of Cr3C2-NiCr coatings on the steel 316L substrate. Particular attention was given to preparing the surface of the substrate and ensuring a sufficiently high kinetic energy.

The reason for the topic was the discrepancy between the literature data on the effect of the preheating of the substrate on the adhesion of the coatings and the guidelines of the coating material manufacturer. Design/methodology/approach: As a coating material the ProXon 21021 was used. It is an alloy of nickel aluminium and molybdenum. This material is often used during the regeneration of machine parts in the shipbuilding industry. The coatings by flame spraying using the Casto-Dyn DS 8000 torch were obtained. The samples were made of steel C45. The specimens to which the coating was applied were characterized by a similar surface roughness. Before applying the coatings, the samples were preheated to a temperature of 50 to 400°C. The coatings tested were similar in thickness. Adhesion strength of the coatings was determined by the pull-off method. Findings: The quantitative comparative assessment of the adhesion strength of thermally sprayed coatings can be implemented by a pull-off. The highest value of adhesion strength for coatings applied on substrates of 50, 300 and 400°C was found. Considering that the technical thermally sprayed coatings of Ni-5% Al, often require an additional machining, they must be applied to the steel substrate surface at 50°C. Research limitations/implications: The adhesion test of the coatings has not been executed in accordance with the requirements of PN-EN 582 Thermal spraying - Determination of tensile adhesive strength. Therefore, the quantitative results obtained are only comparative. Practical implications: The results obtained show that the regeneration coatings of ProXon 201021 material should only be applied to pre-heated by flame (among other things, to degrease the surface of the substrate) to a temperature of approximately 50°C. At the time the coatings are characterized by the greatest adhesion to the steel substrate. Originality/value: The study demonstrated the usefulness of cheaper method of pull-offs to evaluate the adhesion of flame sprayed coatings. The results show that there is no need for a pre-heating of the substrate between 150 and 250°C before thermal spraying. This article may be useful for technologists designing the process of regeneration of machine parts using flame spraying.

This paper describes abrasive wear tests of the Ni-Cr-B-Si coatings obtained in surfacing in the vacuum furnace and HVOF thermal spraying processes. An automatic stand, using the ball-on-disc method, was used for this study. Studies show that remelting after thermal spraying lowers the abrasion resistance of the coating. The lowest abrasion was achieved for thermal sprayed, non-remelted coating. In contrast, the thermal sprayed, remelted coatings have similar abrasion resistance as surfaced coatings.
