A new version of the JM-SPC computer program written by J. Mutwil in Delphi for statistical control of production processes is presented. All changes have been by users suggestions caused. For the attribute valued data type most of new features have been joined to data introducing option. In this way the program allows to consider a wider data spectrum. Usefulness of the introduced solutions for statistical analysis of the attribute valued data type gained from real processes has been presented on the example of Al-Si high-pressure die casting production. The analysis refers to a serial produced casting and includes: 1) the analysis of defect fraction in sample (by using the p-chart), 2) the analysis of relative differences in importance of each defects categories (by using of the Pareto diagram).

Usefulness of the JM-SPC computer program for a statistical analysis of variable valued data proceeded from an Al-Si high-pressure die casting production processes was examined. An analysis subject were results of dimensional measurement of 16 casting dimensions systematically controlled on coordinate-measuring machine. Usefulness of newest version of the JM-SPC computer program for a statistical analysis of production processes was examined. Shrinkage phenomena during solidification and cooling of hypereutectic aluminium-silicon alloys (AlSi18, AlSi21) have been examined. A vertical shrinkage rod casting with circular cross-section (constant or fixed: tapered) has been used as a test sample. Two type of experiments have been conducted: 1) on development of the test sample linear dimension changes (linear expansion/contraction), 2) on development of shrinkage stresses in the test sample. By the linear contraction experiments the linear dimension changes of the test sample and the metal test mould as well a temperature in six points of the test sample have been registered. By shrinkage stresses examination a shrinkage tension force and linear dimension changes of the test sample as well a temperature in three points of the test sample have been registered. Registered time dependences of the test bar and the test mould linear dimension changes have shown, that so-called pre-shrinkage extension has been mainly by mould thermal extension caused. The investigation results have shown that both: the linear contraction as well as the shrinkage stresses development are evident dependent on metal temperature in a warmest region the sample (thermal centre).

Some design changes in device elaborated by author to examination of linear contraction and shrinkage stresses progress of metals and alloys during- and after solidification have been described. The introduced changes have been focused on design of closing of shrinkage test rod mould. The introduced changes have been allowed to simplify a mounting procedure of thermocouples measuring a temperature of the shrinkage rod casting (in 6 points). Exemplary investigation results of linear contraction and shrinkage stresses development in Al-Si13.5% alloy have been presented.

An experimental set-up elaborated for distance measurement with a use of a laser optical displacement sensor has been described. The features of the elaborated device allow to measure a surface roughness and dimensions of small details. Elaborated computer software allows automatically to estimate the classical surface roughness indices. The surface roughness indices can be estimated also for sloping planes. A solidification surface profile in macro and micro scale can also be measured. The mentioned solidification surface profile is measured on solidified shells obtained by using of so-called remove remainder test. Exemplary measurements of mould and casting surface roughness have been presented.

A new version of an experimental set-up for examination of linear contraction and shrinkage stresses progress of metals and alloys during– and after solidification has been described. By new method the examinations of the shrinkage phenomena are conducted in a vertical rod-casting with circular cross-section. The test rod casting can have a constant cross-section (constrained contraction, parted mould) or can be tapered (unconstrained contraction, no parted mould). The examinations can be conducted in sand and metal mould. A microprocessor recorder has been used for registering of measured signals. In the contraction experiment the dimensions changes of solidified test bar and the test mould are registered. By the investigation of contraction stresses, a contraction force effecting on the solidified test bar is registered instead of its dimension changes. The temperature changes of the shrinkage rod casting (in 6 points) and the mould (in one point) can be measured. Exemplary investigation results of linear contraction development in aluminium have been presented.

Investigations of shrinkage phenomena during solidification and cooling of aluminium and aluminium-silicon alloys (AlSi5, AlSi7, AlSi9, AlSi11, AlSi12.5, AlSi18, AlSi21) have been conducted. A vertical shrinkage rod casting with circular cross-section (constant or fixed: tapered) has been used as a test sample. By constant cross-section a test channel mould was parted and allowed a constrained contraction to examine. No parted test channel mould was tapered and allowed an unconstrained contraction to investigate. In the experiments the dimensions changes of solidifying test bar and the test mould have been registered, what has allowed to explain a mechanism of pre-shrinkage extension of solidifying metals and alloys. Registered time dependence of the test bar and the test mould dimension changes have shown, that so-called pre-shrinkage extension has been by mould thermal extension caused. The investigation results have also shown that time- and temperature dependences of shrinkage of Al-Si alloys have been on silicon concentration depended.

An experimental set-up elaborated for measurement of solidification surface profile of metal stream flowing in a mould channel has been described. The mentioned solidification surface profile is measured on solidified shells obtained by using of so-called remove remainder test. As measurement result one obtains a line showing shells thickness distribution along their length. For shells thickness measurements a laser optical displacement sensor has been used. Using of the laser sensor allows also to observe the solidification profile line in micro- scale. Exemplary measurement results have been presented for Al-Si binary alloys.

A computer program written by author in Delphi for statistical control of production processes is presented. The JM-SPC program can be used for both the variable valued and the attribute valued data type. The data are introduced manually into table (up to 20 columns; up to 10000 rows). The option of data introducing is with some function equipped, which make this process very easy. The data analysis option offer many of analytical techniques. For variable valued data sets following control tools are available: individual values chart, average values chart, moving average values chart, exponentially moving average values chart, median values chart, range chart, standard deviation chart. Also two-signal control charts are available, for example: X-R, X-S, Me-R, Me-S. For variable valued data the performance of processes can be evaluated by using of two commonly used indices: potential process capability index (Cp) and process capability index (Cpk). For the attribute valued data type the user can select: p- and np-chart, c- and u-chart, Pareto diagram. Application of JM-SPC program for statistical analysis of real processes has been presented on the example of Al-Si high-pressure die casting production. For example of production of two different frame castings following analyses have been conducted: 1) the analysis of defect fraction in sample (by using the p-chart), 2) the analysis of relative differences in importance of each defects categories (by using of the Pareto diagram).

A problem of splinter formation during machining the AC44200 alloy high pressure die casting has been experimental investigated. In order to establish the reason of this occurrence a set of 200 high pressure die casting of the tensile strength samples have been prepared. The tensile tests were carried out using a Zwick Z050 universal testing machine. JM-SPC program has been used for statistical analysis of test results. A large variability of tensile strength results has been found. In order to find the reason of this variability the fracture surface investigations (macrographs for all of samples and SEM micrographs for chosen samples) have been carried out. It has been establish that in all cases a significant decrease of tensile strength was caused by presence of inclusions or porosity. In lot of cases the inclusions have a form of oxide film.
