The paper presents the results of the experimental and numerical analysis of material destruction of honeycomb cellular structure. Based on the experimental research, the results of numerical calculations regarding the compression process were verified along with the correctness of used constitutive numerical model. The destruction was analyzed for the casting with no structural defects and for the casting with detected porosities. The results were compared to the structural strength of the honeycomb structure manufactured on the CNC machine. The metallic honeycomb structure was manufactured as a casting of Al alloy in the investment casting technology. For manufacturing purposes the honeycomb model was obtained in additive manufacturing process. The castings and the CNC honeycomb were used in the compression test trials. The process was controlled by the displacement and the results were registered as the changes of the height and the force value. Based on the experimental results the numerical model of honeycombs was introduced for the numerical analysis of the energy absorption and compression process. The results showed good correlation between the experiment and FEM (Finite Element Method) analysis.
One of the aspects of sustainable development is the reduction of the concentration of CO2 in the atmosphere. This could be achieved for example by the reduction of fuel consumption. That is why the research for the new construction and material solutions regarding the reduction of the weight of vehicles is so important. Alongside weight reduction of different kinds of vehicles, there is also the possibility of the application of alternative propulsion systems. The lower total vehicle weight allows to extend the lifetime of the batteries with the reduction of recharge cycles. The use of the aluminum base AlZnMgCu as cast alloy which is known as 7xxx series plastic forming alloy, allows to significantly reduce the weight of the components manufactured as cast structures, ensuring high strength properties. The wide range of the solidification temperature, which is more than 150°C, characterizes this alloy with a high tendency to create micro and macro porosity. The study presents the relationship between the cooling rate and the area of occurrence and percentage of microporosity. Obtained results were linked to the local tensile strength predicted in the simulation analysis. The evaluation of the microporosity was performed on the basis of the CT (computed tomography) and the analysis of the alloy microstructure. The microstructure analysis was carried out on a test specimen obtained from the varying wall thickness of the experimental casting. The evaluation of the mechanical properties was conducted on the basis of the static tensile test.
During the project a technology of making ceramic moulds using aluminosilicate microspheres was developed. According to the developed technology, ceramic samples were used to determine thermal conductivity in the temperature range of 500°C to 850°C. In this temperature range, thermal conductivity is about 0.5 W/mK. Strength measurements were conducted using a four-point bending technique. The strength of the developed ceramics and typical ceramics made from molochite materials is similar. Computer simulations facilitated the design of experimental moulds. The recording of Al alloy cooling curves in rectangular insulated and non-insulated moulds allowed for comparison of the thermal parameters of both types of moulds (i.e. ceramics). There was also a castability test performed using the moulds with a “grille” model with 1.5 × 1.5 mm channels, which determined the effect of increased material insulation on the number of properly filled mesh of the mould.
The modern designing techniques and development procedures requires the use of advanced integrated methods. That kind of approach requires the involvement of series of steps which leads to the logical work stream known as Integrated Computational Material Engineering. The steps involve the design and evaluation process in the virtual environment of CAD/CAE and simulation software. The use of simulation software allows for online optimization of the shape and properties of designed part. The publication presents a design and manufacturing process of a component of the larger assembly of the chassis of heavy-duty machine. Established methodology includes the analysis of the initial geometry of the part of the heavy vehicle used in difficult wetland environmental conditions.
The development of a new element is a very complex procedure requiring a combination of many factors related to the design and manufacture phases. The most efficient way is to use computer simulation which allows for verification of the whole design and production process. Over the years, the development of computer technologies has allowed for the development of an Integrated Computational Material Engineering (ICME). This method in logical sequence makes it possible to integrate the project activities, to develop new manufacturing methods, to select suitable materials and to verify the final process. Such multi-threaded operations significantly shorten the time required for the production of the prototype which speeds up the implementation of the planned production of the designed casting. The additional advantage of such work is the possibility of ongoing monitoring of the changes and their impact on the final product.

Opracowanie nowej konstrukcji jest bardzo skomplikowaną procedurą wymagającą połączenia wielu zazębiających się kroków projektowych połączonych z przesłankami technologicznymi wybranej metody wytwarzania. Obowiązujące trendy projektowania uwzględniają wykorzystanie symulacji komputerowej, która znajduje zastosowanie w ocenie założeń konstrukcyjnych oraz analizę numeryczną zjawisk występujących w trakcie wytwarzania. Wieloletni rozwój takiego podejścia pozwolił na stworzenie zintegrowanego systemu projektowania z ang. Integrated Computational Material Engineering (ICME). Ogólna charakterystyka metody polega na utworzeniu logicznego ciągu przyczynowo-skutkowego projektowania, doboru materiału i weryfikacji procesu wykonywania oraz eksploatacji. Takie wielowątkowe podejście pozwala na znaczące skrócenie czasu wymaganego do przygotowania produkcji funkcjonalnego prototypu, a następnie wprowadzenie go do testów przemysłowych. Niewątpliwą zaletą jest możliwość ciągłego monitorowania zmian konstrukcyjnych i technologicznych oraz ich wpływ na efekt końcowy produktu.
Programy komputerowe są aktualnie powszechnym narzędziem wykorzystywanym podczas inżynierskich prac konstruktorskich i projektowych. Projektowanie form ciśnieniowych w oparciu o założenia konstrukcyjne detalu, dzięki możliwości tworzenia brył przestrzennych, umożliwia szybkie przygotowanie dokumentacji technologicznej. Konstruktor ciśnieniowych form odlewniczych, kierując się przesłankami technologicznymi, musi stworzyć odpowiednie warunki dla przepływającego ciekłego metalu, a z drugiej strony – zapewnić odpowiednie odpowietrzenie i chłodzenie formy ciśnieniowej. Na rynku światowym istnieje wiele programów pozwalających na prowadzenie analizy symulacyjnej procesu odlewania, krzepnięcia oraz innych zjawisk towarzyszących procesom kształtowania odlewu. W artykule przedstawiona została analiza zachowania się powietrza atmosferycznego w warunkach procesu odlewania pod wysokim ciśnieniem. Symulacje komputerowe przeprowadzono w programie Flow-3D, wykorzystując uproszczoną geometrię testową odlewu. Wyniki w postaci wizualizacji zostały przedstawione dla formy ciśnieniowej z oraz bez odpowietrzającej, inżektorowej wkładki „schodkowej”.

Computer programs are now a common tool aiding the engineer’s work on structure design. The design of foundry moulds used in the pressure die casting process, based on the casting design and effectively utilising the ability to create 3D images of solid bodies, allows for quick preparation of technological documentation. The designer of foundry moulds, guided by technological premises, has to create the right conditions for the liquid metal flow and ensure proper die venting and cooling mould pressure. The possibility of early verification of the die cavity design with visualization of how it will be filled with molten metal reduces both time and cost of the casting preparation and implementation into production. There are many programs on the world market that perform simulation and analysis of pouring, solidification, and other phenomena and operations accompanying the casting shaping process. This article presents an analysis of ambient air behaviour under conditions of high pressure die casting. Computer simulations were performed using Flow-3D software on a test casting of simplified geometry. The results were displayed in a visual form for the die with and without the “stepped” venting injector insert.
W artykule przedstawiono wyniki prac związanych z ustaleniem rzeczywistego przepływu ciekłego metalu w formie podczas procesu odlewania odśrodkowego w indukcyjnym piecu próżniowym firmy SuperCast Linn HighTherm. W procesie odlewania odśrodkowego wykorzystywany jest wpływ siły odśrodkowej na przepływ ciekłego metalu w formie, a następnie powodowany nią wzrost ciśnienia ciekłego – krzepnącego metalu. Dla prędkości wirowania formy równej 250 rpm i odległości formy wynoszącej 0,2 m od osi obrotu wartość siły odśrodkowej działającej na ciekły metal jest 14 razy większa od siły grawitacji. Mimo tak dużej siły często obserwowano w odlewach wykonanych w indukcyjnych piecach odśrodkowych niedolewy, których przyczyny były niewyjaśnione. Działająca w tym przypadku siła grawitacji nie ma istotnego znaczenia na przepływ metalu w wirującej formie. Podczas wykonywania odlewów w piecu odśrodkowym na powierzchni tygla pozostaje pewna ilość metalu wskazująca, że podczas odlewania na ciekły metal muszą oddziaływać minimum dwie siły. Jedną z nich jest siła odśrodkowa wymuszająca przepływ metalu równolegle do promienia wodzącego wirującej formy. Zwrot drugiej siły jest skierowany prostopadle do kierunku promienia wodzącego, na co wskazuje pozostałość zakrzepniętego metalu w kanale wylewowym tygla. Wykorzystując specjalnie dobraną geometrię zestawu odlewniczego, przeprowadzono serię doświadczeń, umożliwiającą zaobserwowanie sposobu przepływu i wypełniania formy. Analiza uzyskanych wyników wskazuje, że podczas symulacji komputerowej prowadzonej w nieinercjalnych układach odniesienia uwzględnienie siły Coriolisa wyjaśnia przepływ metalu podczas odśrodkowego zalewania formy. Przeprowadzone obliczenia komputerowe potwierdziły zgodność z wynikami przeprowadzonych doświadczeń.

This paper presents the results of work on the determination of actual molten metal flow in a mould during centrifugal casting in the SuperCast induction vacuum furnace manufactured by Linn HighTherm. The centrifugal casting process uses the effect of centrifugal force on the flow of liquid metal in the mould with a resulting increase of the liquid and solidifying metal pressure. At the mould rotational speed of 250 rpm and the mould distance of 0.2 m from the rotation axis, the centrifugal force acting on the liquid metal is 14 times higher than the force of gravity. Despite a high force, misruns of unexplained origin have been found in castings from centrifugal induction furnaces. Here the action of gravity is insignificant to the flow of metal within the rotating mould. When casting in centrifugal forces, a certain amount of metal remains on the crucible surface, indicative of a minimum two forces present and acting on the liquid metal during the process. One is the centrifugal force, which prompts the flow of metal in parallel to the radius vector of the rotating mould. The sense of the other force is directed perpendicularly to the radius vector direction, as suggested by the residues of solidified metal in the crucible spout. A specially designed geometry of the casting system has been used in a series of experiments to observe the way in which the flow and casting filling occur. The analysis of produced results suggests that the inclusion of the Coriolis force in the computer-aided simulation of non-inertial reference systems explains the metal flow during centrifugal pouring. The computer calculations have proven the results of the said experiments.
Application of simulation analysis has become increasingly inseparable part of the design process of casting technology. The possibility of a virtual observation of the temperature distribution, heat transfer between the liquid metal and the mould, evaluation of the nature of the liquid metal flow are values that are impossible to monitor during real-time production. Through the computer simulations, there is a possibility of a preliminary assessment of the phenomenon without the need for expensive and time consuming trials. On the example of the diesel engine compressor rotor the process of preparation of foundry technology, simulation analysis, the visualization of filling of the mold cavity and solidification of the liquid metal was presented. The casting was performed on the VC3000D INDUTHERM furnace that uses the phenomenon of POV (Pressure over Vacuum).
Konstrukcje szkieletowe są ważnym elementem stosowanym jako absorbery energii w przemyśle zbrojeniowym, lotniczym i samochodowym. Jednoczesne zastosowanie algorytmów optymalizacji topologicznej do kształtowania wytrzymałościowego, programów symulacji krzepnięcia, metod wytwarzania przyrostowego (AM – ang. additive manufacturing) oraz technologii sterujących procesami krzepnięcia, może mieć znaczący wpływ na otrzymanie konstrukcji lekkiej i wytrzymałej. Kształt takiej konstrukcji w sposób optymalny dopasowany jest do przenoszenia obciążeń przy określonym działaniu sił zewnętrznych i sposobach podparcia. Celem niniejszej pracy było przedstawienie możliwości, jakie dają wspólne zastosowanie metod optymalizacji topologicznej oraz metod przyrostowych wykonania oprzyrządowania odlewniczego do wykonania odlewów szkieletowych, odpornych na działanie sił ściskających.

Cellular structures are critical components which perform as energy absorbers in the defense, aerospace and automotive industries. Simultaneous application of topological optimisation algorithms for strength forming, solidification simulation software, additive manufacturing (AM) methods and solidification process control technologies may have a significant impact on building lightweight and strong structures. The shape of such structures is optimally adapted for transmission of loads with certain action of external forces and bearing methods. The purpose of this paper is to present the potential released by joint application of topological optimisation methods and AM methods in building of casting equipment for production of cellular castings which can resist compressive forces.
This paper discusses technical problems related with casting of titanium alloys in centrifugal vacuum furnaces. The potentials of an analysis of the centrifugal casting process carried out in the Flow3D software CFD (Computational Fluid Dynamics) were presented. Simulations were carried out on a model set, which enables casting of two connecting rods for an I.C. engine. Changes in the mould filling process were examined for the three selected spinning velocities of the casting arm. The ranges of the metal flow velocity in mould were calculated as well as metal pressure in mould after reaching a predetermined spinning velocity. The results and the adopted mould geometry enabled determination of the magnitude of stress occurring in mould at the time of filling it with liquid titanium alloy. The paper presents a methodology for testing of the ceramic material strength using a four-point loading arrangement. The strength of the ceramic material was determined on samples heated at different temperatures. The obtained results enabled a thesis to be formulated that for pouring of moulds in a centrifugal vacuum furnace, the layered foundry ceramic moulds can be safely used, and the use of moulds that will provide the directional solidification of metal should be possible as well.

W artykule przedstawiono problemy techniczne związane z odlewaniem stopów tytanu w próżniowych piecach odśrodkowych. Zaprezentowano możliwości analizy procesu zalewania wirującej formy przeprowadzonej w programie Flow 3D CFD (Computational Fluid Dynamics). Obliczenia symulacyjne prowadzono dla zestawu modelowego umożliwiającego odlanie dwóch korbowodów silnika spalinowego. Analizowano zmiany sposobu wypełniania formy dla trzech wybranych prędkości wirowania ramienia odlewniczego. Obliczono zakresy prędkości przepływu metalu w formie oraz ciśnienia metalu występującego w formie po osiągnięciu założonej prędkości obrotowej. Uzyskane wyniki oraz przyjęta geometria formy pozwoliły na wyznaczenie wielkości naprężeń występujących w formie w momencie wypełnienia jej ciekłym stopem tytanu. Przedstawiono metodykę badania wytrzymałości materiału ceramicznego wykorzystującego czteropunktowy układ obciążający. Wyznaczono wytrzymałość materiału ceramicznego dla próbek wygizewanych w różnych temperaturach. Otrzymane wyniki pozwalają na przedstawienie tezy, że w podczas zalewania form w próżniowym piecu odśrodkowym będzie można bezpiecznie wykorzystywać warstwowe ceramiczne formy odlewnicze, oraz będzie możliwe zastosowanie form zapewniających założone kierunkowe krzepnięcie metalu.
Extremely intense development of civilization requires from foundry casting technologies very high quality and not expensive castings. In the foundries, there are many treatments that allow increasing of the final properties of produced castings such as refining, modification, heat treatment, etc. One of the methods of increasing the quality of the casting by removing inclusions from the liquid alloy is filtration. The use of ceramic-carbon foam filters in filtration process is still analysed phenomenon that allows improving the final properties of castings. A modern method of research, testing and synthesis of innovative chemical compositions allows improving the properties of such filters. In the paper the evaluation of application properties of developed ceramic-carbon bonded foam filters is presented. The quality of the foam filters is evaluated by Computer Tomography and foundry trials in pouring of liquid metal in test molds. Additionally computer simulations were made to visualize the flow characteristics in the foam filter. The analysed filters are the result of the research work of Foundry Research Institute and the Institute of Ceramics and Building Materials, Refractory Materials Department in Gliwice.
Przeprowadzono analizę symulacyjną zalewania i krzepnięcia odlewów z żeliwa sferoidalnego EN-GJS-400-15 zasuw miękko uszczelnionych do sieci gazowych z rur PE. Analiza ta przeprowadzona została w programie Flow-3D. Na podstawie dostarczonych przez Fabrykę Armatur JAFAR SA dokumentacji wykonane zostały bryły przestrzenne, które następnie zostały poddane analizie symulacyjnej procesu zalewania oraz krzepnięcia dla zasuw trzech wielkości DN50, DN100 i DN150. W części I artykułu [2] przedstawiono analizę symulacyjną dotyczącą zasuwy DN150, a w niniejszej publikacji, będącej częścią II, symulację dotyczącą zasuwy DN50.

A simulation analysis was carried out on the casting and solidification of EN-GJS-400-15 spheroidal iron for production of soft-sealed wedge gates for PE pipe gas networks. The analysis was made in the Flow-3D software. Based on the engineering documentation provided by Fabryka Armatur JAFAR SA spatial bodies were developed and analysed by simulation of the casting and solidification processes of wedge gates in three sizes: DN50, DN100 and DN150. Part I of the work [2] presents the simulation analysis for the DN150 gate; this section of the work, i.e. Part II, the simulation applies to the DN50 gate.
Przeprowadzono analizę symulacyjną zalewania i krzepnięcia odlewów z żeliwa sferoidalnego EN-GJS-400-15 zasuw miękko uszczelnionych do sieci gazowych z rur PE. Analiza ta przeprowadzona została w programie Flow-3D. Na podstawie dostarczonych przez Fabrykę Armatur JAFAR SA dokumentacji dwuwymiarowej wykonane zostały bryły przestrzenne w programie CAD, które następnie zostały poddane analizie symulacyjnej odlewania oraz krzepnięcia dla zasuw trzech wielkości DN50, DN100 i DN150. W niniejszej pracy przedstawiono analizę dotyczącą odlewów żeliwnych składających się na zasuwę wielkości DN150. Analiza objęła różne warianty technologii odlewnia i była podstawą do wyboru optymalnej technologii, na podstawie, której wykonano dokumentację konstrukcyjną płyt modelowych i modeli do wykonania prototypowych odlewów. Zastosowanie programu Flow-3D do symulacji zalewania i krzepnięcia odlewów do zasuw mniejszych DN50 zostanie przedstawione w części II.

Pouring and solidification of EN-GJS-400-15 ductile cast iron castings of soft wedge gate valves for PE pipes used in gas pipelines was simulated. The analysis was performed in Flow-3D program. On the basis of the two-dimension documentation provided by Fabryka Armatur JAFAR SA, three-dimension solids were prepared in CAD, which were subsequently subject to simulation analysis of pouring and solidification of castings of gate valves of three sizes: DN50, DN100 and DN150. This paper presents theanalysis of iron castings forming DN150 gate valve. The analysis covered different technologies of casting and was the basis for selecting the optimum casting technology, which became the basis for the preparation of design documentation of match plates and models for the performance of prototype castings. The use of Flow-3D program for the simulation of pouring and solidification process of castings for smaller DN50 gate valves will be described in part II.
Prace modernizacyjne, prowadzące do obniżenia wagi i podwyższenia sprawności typoszeregu kulowych zaworów zwrotnych, obejmują m.in. obniżenie masy (gęstości) kul tonących, stanowiących ważny element tego typu zaworów. Dla określenia możliwych korzyści, wykonano badania symulacyjne przepływu czystej wody przez zawór o średnicy nominalnej DN125 mm, przy założeniu dwóch gęstości kuli – do tej pory stosowanej ρ = 1,66 kg/dm3 oraz zmodernizowanej ρ = 1,20 kg/dm3. Symulacje te miały na celu ustalenie wartości parametrów określających sprawność zaworów: szybkości przepływu medium i spadków ciśnienia w 4 punktach zaworu oraz wielkości i charakteru tego przepływu. Stwierdzono korzystny wpływ obniżenia gęstości kuli na parametry pracy zaworu, obniżenie oporów przepływu i wibracji wskutek łatwiejszego unoszenia kuli i mniej burzliwego przepływu medium. Jednak nie należy się spodziewać efektów wprost proporcjonalnych do stopnia obniżenia gęstości kuli.

Modernisation works aiming at lowering the weight and increasing performance of the range of ball reflux valves include also, among other things, lowering the weight (density) of floating balls being an important element of this type of valves. To define the possible benefits, a simulation research of the flow of clean water through a valve of nominal diameter DN125 mm was carried assuming two densities of the ball – used up to now ρ = 1,66 kg/dm3 and modernised ρ = 1,20 kg/dm3. The simulations aimed at determining the parameters defining the efficiency of the valves: rate of flow of the media and drops of pressure in 4 points of the valve, and the size and nature of this flow. A favourable effect of lowering the density of the ball on the working parametres of the valve, reduction of flow resistance and vibrations due to easier movement of the ball and less turbulent flow of the media was found. However, results directly proportional to the degree of reduction in the density of the ball should not be expected.
Filtration of liquid casting alloys is used in casting technologies for long time. The large quantity of available casting filters allows using them depending on casting technology, dimensions of casting and used alloys. Technological progress of material science allows of using new materials in production of ceramic filters. In this article the Computed Tomography (CT) technique was use in order to evaluate the thickness of branch in cross section of 20ppi ceramic-carbon bonded foam filter. Than the 3D image of foam filter was used in computer simulation of flow of liquid metal thru the running system.
W artykule przedstawiono wyniki symulacji komputerowej i wizualizację procesu wykonywania modeli wytapianych. Symulację komputerową przeprowadzono przy zmiennej lepkości masy modelowej i zaprogramowanych parametrach techniczno-technologicznych wykonania modelu - ciśnienie wprowadzenia masy modelowej do matrycy, usytuowanie i wymiary układu zasilającego, geometria przepływu. Przedstawione wyniki to efekt zapoczątkowanych badań symulacyjnych procesu wykonywania modeli.

The results of computer simulation and visualisation of the process of making investment patterns are presented. Computer simulation was carried out on pattern materials of variable viscosity, with preset technical and technological parameters of the pattern-making process, including pressure under which the wax composition was introduced to the die, the configuration and dimensions of the feeding system, and the flow geometry. The results presented here are an outcome of the started simulation programme for the pattern-making process.
W artykule przedstawiono prace związane z zastosowaniem symulacji komputerowych do projektowania procesu wykonywania modeli stosowanych w metodzie wytapianych modeli w odniesieniu do właściwości reologicznych masy modelowej. Możliwość wykorzystania symulacji komputerowej procesu zapełniania matrycy, wstępna ocena parametrów tej operacji technologicznej oraz analiza zmiany właściwości reologicznych masy modelowej pozwala na szybkie wprowadzanie modyfikacji w konstrukcji formy metalowej oraz dostosowanie parametrów wykorzystywanej masy modelowej w procesie produkcji modelu bez konieczności wykonywania prototypu. Takie możliwości umożliwia program do analizy przepływów CFD Flow3D. Zaimplementowane algorytmy pozwalają na analizowanie w przestrzeni trójwymiarowej przepływu masy modelowej o różnych właściwościach fizykochemicznych(gęstość) oraz reologicznych (lepkość). Prezentowane w artykule zagadnienia stanowią fragment wykonywanych prac w trakcie projektu realizowanego przez instytut Odlewnictwa i Lotos Parafiny. Efektem końcowym projektu będzie opracowanie nowej generacji mas modelowych przeznaczonych do produkcji wysokiej jakości odlewów precyzyjnych przy zastosowaniu metody wytapianych modeli.
Owing to high plastic deformability while maintaining stress values constant and relatively low, ordered cellular structures are characterised by excellent properties and the ability to dissipate the impact energy. Due to the low weight, structures of this type can be used, among others, for different parts of motor vehicles. For tests, a trapezoidal ordered cellular structure of 50.8 x 50.8 x 25.4 (mm) overall dimensions was selected. It was made as an investment casting from AlSi9Mg eutectic alloy by the method of Rapid Prototyping (RP). During FEM computations using an Abaqus programme, it was assumed that the material is isotropic and exhibits the features of an elastic – plastic body, introducing to calculations the, listed in a table, values of the stress-strain curve obtained in tensile tests performed on a MTS testing machine (10T). The computations used Johnson - Cook model, which is usually sufficiently accurate when modelling the phenomena of penetration of an element by an object of high initial velocity. The performed numerical calculations allowed identification of changes in speed and energy of the penetrator during structure perforation.
Uporządkowane konstrukcje komórkowe są ważnym elementem konstrukcyjnym stosowanym w przemyśle zbrojeniowym, lotniczym i samochodowym. Zastosowanie technik szybkiego prototypowania (rapid prototyping) oraz technologii sterujących procesami krzepnięcia umożliwia wykonanie odlewów o konstrukcji komórkowej. Ordered cellular constructions are an important structural element used in armaments, aerospace and automotive industry. The use of Rapid Prototyping technique and control of solidification process allow making castings characterised by such constructions. This article discusses selected issues related with the manufacture of castings of this type and with the mechanical tests and construction of a numerical model to determine the stress/strain behaviour under the effect of cold work for 50% thickness, using finite element method (FEM).
