Gelcasting of alumina foams as preforms for metal infiltration

Abstrakty
Kompozyty metalowo-ceramiczne o strukturze infiltrowanej charakteryzują się unikalną przestrzenną strukturą wzajemnie przenikających się szkieletów fazy metalowej i fazy ceramicznej. Praktycznie jedynym sposobem wytwa-rzania tego typu kompozytów jest infiltracja roztopionego metalu do poro-watej kształtki ceramicznej zwanej preforO. W niniejszej pracy zastosowa-no preformy z ceramiki korundowej (a-Al23) o budowie piany, wytworzone nową metodą otrzymywania ceramiki porowatej, którą jest żelowanie spie-nionej zawiesiny (ang. gelcasting offoams). Metoda żelowania spienio-nej zawiesiny umożliwia wytwarzanie ceramiki o porowatości w zakresie 60+95%. Jej zaletą jest wyższa wytrzymałość mechaniczna w porównaniu z wytrzymałością wysokoporowatej ceramiki otrzymywanej dotychczas najpopularniejszą techniką, którą jest osadzenie ceramicznej masy lejnej na spienionym podłożu polimerowym (ang. polymeric sponge method). Po procesie spiekania (1550°C, 2 h), preformy korundowe przeznaczo-ne do infiltracji ciekłym metalem charakteryzowały się występowaniem sferycznych makroporów (komórek piany) o średnicy modalnej 450 um, połączonych ze sobą okienkami na ściankach komórek piany o średnicy mo-dalnej 122 um. Gęstość pozorna porowatych kształtek korundowych wyno-siła 0,468 g/cm3, a porowatość całkowita 88%. Udział porów zamkniętych wynosił mniej niż 1%. Wytrzymałość mechaniczna na ściskanie porowatych kształtek korundowych wynosiła 5,1 MPa, a wytrzymałość na zginanie 3,5 MPa. Obecność okienek na ściankach komórek piany powodowała, że preformy charakteryzowały się wysoką przepuszczalnością fazy ciekłej rów-ną 2-10-10 m2. W procesie infiltracji ciśnieniowej stopu AlCu5 do porowatych kształtek korundowych uzyskano kompozyty metalowo-ceramiczne o strukturze in-filtrowanej, charakteryzujące się pełnym wypełnieniem sferycznych makro-porów preformy ceramicznej przez metal i dobrym przyleganiem na granicy faz ceramika-metal.
Morę recently, interesthas arosen in composites where both phases are conti-nuous, resulting in an interpenetrating microstructure. One method to achive such a microstructure is the infiltration of a molten metal into a porous ce-ramic body colled a preform. In order to obtain the porous alumina materiał (a-Al2O3) a new method of manufacturing of porous ceramics known as "gel-casting of foams" was applied. In Table 1 the results of apparent density, % of theoretical density, open and total porosity of alumina foams are presen-ted. Figurę 1 presents SEM observations of alumina foams. The alumina fo-ams were typically composed of aproximately spherical cells interconnected by circual windows. Figure 2 is the comparison of the associations among spherical pores for the cellular ceramics obtained by two different techniques: (a) gelcasting of foams, and (b) polymeric sponge method. The presence of densified struts is the main microstructure difference between the gel-casting technique and the polymeric sponge method. Figure 3 is the inter-po-re connection (window) size distribution of the alumina gelcast foam, while Figure 4 is the spherical pore (celi) size distribution. The mode window diameter was found to be 122 (im, while the modę celi diameter was 450 (im. In Table 2 the results of water permeability measurements as well as the results of compressive and fluxural strengths of alumina foams are presented. The data in Table 2 show that the alumina foam ensures high mechanical strength and high permeability The gelcast alumina foams were used as preforms for AlCu5 alloy infiltration by pressure technique. Figure 5 shows the microstructure of the AlCu5/ A12O3 interpenetrating composite obtained by pressure infiltration of metal into porous A12O3 preform. Macropores in the alumina preform were com-pletely filled by metal.
