This article presents the results of a study examining the effect of contact pressure and sliding velocity on the coefficient of friction and the change in roughness of DC04 steel sheets used in the deep drawing process. The study was conducted using the strip drawing test method for three pressure and sliding velocity levels, both under dry friction conditions and with process oil lubrication. The coefficient of friction was determined based on the pulling and pressing forces as the average of three measurements, with a measurement uncertainty of no more than ±1%. The obtained coefficient of friction values ranged from 0.115 to 0.173. Lubrication efficiency depended on sliding velocity, ranging from 4.4% to 15.5% for 3 mm/s, 5.3% to 11.6% for 6 mm/s, and 8.4% to 20.2% for 9 mm/s. Analysis of variance and regression models were used to analyze the results, with coefficients of determination (R²) of 0.8300 for the friction coefficient and 0.5751 for the Sa parameter. All analyzed factors significantly influenced the friction coefficient, while the effect of sliding velocity on the Sa parameter proved to be statistically insignificant. It was found that with increasing sliding velocity, the friction coefficient decreased, while increasing contact pressure reduced the surface roughness of the samples after friction.

Due to the lack of universal machines on the market, this paper presents a new technology and a dedicated machine for manufacturing sheet metal products with various geometries using a single set of tools. The study reports the results of numerical simulations of incremental forming of thin-walled products. The numerical analysis was performed on S355 steel sheets with thicknesses ranging from 1 to 5 mm. The bending line followed an arc-shaped trajectory. In the analyzed process, the sheet was deformed using two rollers: a shaping roller and a support roller. Simulations were carried out using Simufact Forming software. Process force parameters, as well as strain and stress distributions, were determined. The maximum forming forces obtained from the numerical simulations ranged from 2 kN for a sheet thickness of 1 mm to 24.5 kN for the maximum analyzed thickness of 5 mm. Preliminary numerical simulations indicate that wrinkling may occur in sheets with thicknesses of 1 mm and 2 mm, whereas for thicker sheets this instability was not observed in the simulations. The maximum effective plastic strain recorded for the 5 mm sheet was 1.15, while the maximum von Mises stress reached 724 MPa. Based on the simulation results, it can be stated that the proposed technology shows potential for industrial applications, particularly for single-unit production and prototyping. However, experimental validation is required.
Formability of steel sheet metals depends primarily on mechanical properties of material that influence the material's ability to undergo plastic deformation without risk of fracturing. This article presents the use of multilayer artificial neural networks (ANNs) to evaluate the effect of uniaxial tensile test parameters on selected mechanical properties of 0.7-mm-thick DX56D+Z100-M-C-O steel sheets. Samples were cut from different areas of the coil and at different angles (0°, 45° and 90°) relative to the sheet rolling direction. Samples also came from different batches of materials. Yield strength, ultimate tensile strength and uniform elongation were determined under variable crosshead speeds between 2 and 600 mm/min. The quality parameters of the ANNs were the value of the coefficient of determination (the higher the better) and the prediction error (the smaller the better) determined for the test set. The predictive quality of ANNs was characterized by the coefficient of determination R2 = 0.7849-0.9864, depending on the ANN architecture, the output variable and type of neuron activation function used. As crosshead speed increased, elongation of samples decreased. However, as crosshead speed decreased, yield strength decreased. The influence of sample orientation on the analyzed mechanical parameters of the sheet was smaller than the effect of crosshead speed. This was also confirmed by sensitivity analysis of the input parameters.

Odkształcalność blach stalowych zależy przede wszystkim od właściwości mechanicznych materiału, które wpływają na zdolność materiału do odkształcenia plastyczne go bez ryzyka pękania. Niniejszy artykuł przedstawia zastosowanie wielowarstwowych sztucznych sieci neuronowych do oceny wpływu parametrów testu jednoosiowego rozciągania na wybrane właściwości mechaniczne blach stalowych DX56D+Z100-M-C-O o grubości 0,7 mm. Jakość predykcyjną sieci neuronowych charakteryzował współczynnik determinacji R2= 0,7849–0,9864, w zależności od architektury sieci neuronowej, parametru objaśnianego i rodzaju zastosowanej funkcji aktywacji neuronów.
The springback phenomenon (SBP) is a prevalent, costly, and challenging problem. It occurs in metals during sheet metal forming processes (SMFPs). Experimental studies can contribute to significant errors that prevent the target data acquisition. Accordingly, this research aims to bridge this gap by choosing other inspection approaches, reflected in finite element analysis (FEA) and machine learning (ML) integration, to forecast probable issues of SBP in heavily utilized metals across diverse manufacturing domains, namely 99% pure aluminum, 99% pure copper, and low-carbon steel. Material deformation, peak forming force, equivalent Von Mises stress distribution, and thermal effects are examined under different thicknesses and punch radii. ANSYS simulation results show that 99% pure aluminum has the highest springback (6.2%) due to its ductility, followed by 99% pure copper (4.0%) and low-carbon steel (2.5%), which has superior dimensional stability. The forming force requirements were lowest for 99% pure aluminum (50 kN), moderate for 99% pure copper (75 kN), and highest for low-carbon steel (100 kN). 99% pure copper had the highest temperature rise (350°C), while low-carbon steel had the highest Von Mises stress (420 MPa), demonstrating its strength but vulnerability to localized stress. The hybrid FEA-ML model has effectively and accurately predicted springback angles. The results also show that 99% pure aluminium is best for lightweight structures, low-carbon steel for strength-critical designs, and 99% pure copper for high ductility needs.
This study explores the creation of a complex, eight-vertex shape through a deep-drawing process using two distinct approaches. The first, known as the direct method, involves forming the desired shape directly from metal sheets. The second approach, referred to as the indirect method, requires an intermediate step where a cylindrical shape is initially drawn and then reshaped into the final complex form through a redrawing process. A comparison was conducted between the two methods to evaluate their performance in terms of drawing force, thickness distribution, as well as stress and strain behavior. Low-carbon steel (1008-AISI) sheets with a thickness of 0.7 mm and a diameter of 80 mm were utilized for the experiments. The simulation of these processes was carried out using ANSYS 18.0 software. The findings revealed that the maximum drawing force recorded during the direct drawing process was 41 KN (experimental) and 30 KN (finite element simulation). Additionally, the redrawing process led to an increase in effective stress and strain, reaching peak values of 835.23 MPa (stress) and 0.442 (strain, simulation) or 0.345 (strain, experimental) in the minor axis curvature region. The redrawing process also resulted in the most significant thinning of 7.143% (simulation) and 5.722% (experimental) at the same curvature zone. The direct drawing process, however, exhibited superior uniformity in thickness, stress, and strain distributions.
The deep drawing process for square cups is commonly utilized in sheet metal forming, however, there are many associated defects, including fracture, earing, wrinkling. A problem that has more attention in this work is the studying of the influence of the different parameters such as blank diameter, drawing speed, and punch profile radius on the formability of the squared cups. Three circular blanks with diameter (80, 90, 100) mm, three punch profile radius of (4, 7, 10) mm, and three drawing speed of (100, 200, 300) mm/min have been chosen, while the other parameters kept constant. The formability indicators utilized in this study are thickness distribution, maximum thinning and maximum drawing force. The experiments were designed by L9 Taguchi method and analyzed by ANOVA and S/N ratios techniques. The results shown that square cup corners experience higher deformation than that of the side walls cup. Consequently, during plastic deformation, the metal flows along the side walls of the cup are easier and more uniform compared to those in the corners. The best results were obtained from the 80mm blank dimeter, with 100mm/min drawing speed and 7mm punch profile radius according to the uniform thickness distribution, maximum thinning and maximum drawing force.
Springback (SBP) is a critical phenomenon in metal forming processes, influencing the dimensional accuracy and mechanical integrity of manufactured components. This study investigates the springback behavior of aluminum, copper, and pure iron using a hybrid approach that integrates finite element analysis (FEA) and machine learning (ML). The research evaluates key parameters, including material deformation, peak forming force, stress distribution, and thermal effects, under varying thicknesses and punch radii. Results reveal that aluminum exhibits the highest springback (6.2%) due to its ductility, followed by copper (4.0%) and pure iron (2.5%), which demonstrated superior dimensional stability. The forming force requirements were lowest for aluminum (50 kN), moderate for copper (75 kN), and highest for iron (100 kN), reflecting their respective material strengths. Copper recorded the highest temperature rise (350°C), while iron exhibited the greatest Von Mises stress (420 MPa), emphasizing its robustness but susceptibility to localized stress. The hybrid FEA-ML model effectively predicted springback angles with high accuracy, optimizing forming parameters and minimizing experimental reliance. These findings highlight the significance of material selection and process optimization in industrial applications, where aluminum is ideal for lightweight structures, iron for strength-critical designs, and copper for high-ductility requirements. This study offers a novel framework for enhancing precision in metal forming processes, with implications for automotive, aerospace, and structural industries. Future research can extend this model to complex geometries and multi-material systems, advancing sustainable and efficient manufacturing technologies
Friction studies in sheet metal forming processes are essential for developing appropriate forming technology. This paper presents the results of experimental studies of friction occurring at the drawbead. A 0.8-mm-thick low-carbon DC04 steel sheet was used as the test material. Friction studies were conducted under machine oil lubrication conditions. Due to the anisotropy of test material properties, the friction tests considered strip specimens cut longitudinally and transversely to the sheet rolling direction (RD). The obtained results allowed the determination of the effect of friction process parameters on the coefficient of friction (CoF). For both sample orientations, increasing the drawbead height led to a decrease in the CoF. Samples cut transversely to the RD showed higher CoFs compared to specimens cut in the RD. Based on scanning electron microscopy micrographs, it was determined that the primary friction mechanisms were flattening and microploughing of sheet metal surface.

Badania tarcia w procesach kształtowania blach są niezbędne do opracowania odpowiedniej technologii formowania. W niniejszym artykule przedstawiono wyniki badań eksperymentalnych tarcia występującego na progu ciągowym. Jako materiał testowy wykorzystano blachę stalową niskowęglową DC04 o grubości 0,8 mm. Badania tarcia przeprowadzono w warunkach smarowania olejem maszynowym. Próbki cięte poprzecznie względem kierunku walcowania blachy wykazywały większe współczynniki tarcia w porównaniu do próbek wyciętych w kierunku walcowania arkusza.
Friction is an unfavourable phenomenon in sheet metal forming processes because it increases the forming force, reduces the surface quality of the drawpieces and affects the increased wear of the forming tools. This article presents the results of experimental studies on friction occurring due to the drawing die radius. The test materials used were 0.8-mm-thick strip samples made of AISI 430 steel and AW-1100 aluminium alloy sheets. A special bending under tension friction-test simulator was used to carry out the tests. Countersamples (pins) with different radii in the range of 1.5 mm to 13.5 mm were used. The tests were carried out at room temperature under mineral-based oil lubrication conditions. The friction tests were supplemented by determining the hardness and measuring the surface roughness (parameters Ra, Rq and Rt) of the samples. Based on the results, it was found that the coefficient of friction increased with a decrease in the bending pin radius, however, this behaviour changed above a critical radius (4.5 mm), after which the coefficient of friction increased with an increase in the pin radius. Furthermore, the AW-1100 aluminium alloy strip had a higher coefficient of friction than the AISI 430 steel strip.

Testy przeprowadzono w temperaturze pokojowej w warunkach smarowania olejem mineralnym. Testy tarcia uzupełniono o określenie twardości i pomiar parametrów chropowatości powierzchni próbek (Ra, Rq i Rt).
Springback in sheet metal forming processes is a phenomenon that makes it difficult to obtain products with the desired geometry. This paper presents the results of research on the effect of the blankholder pressure on the elastic deformations of sheets during the forming of strip specimens (50 mm wide and 400 mm long) into U-shaped components. A special die was developed for the forming of sheet metals under variable blankholder pressure conditions in the range between 1 and 3 MPa. Three grades of sheets with significantly different properties were used as the research material: 6063 aluminium alloy, S235JR structural steel and X46Cr13 stainless steel. The research was conducted under dry friction conditions. The elastic deformations of the sheet metal in the U-draw bending process were of a different character in the punch radius and die radius areas. In the area of the punch edge, the springback coefficient decreased with increasing blankholder pressure. This relationship was observed for all the tested materials. In the area of the die edge, a decrease in the value of the bending angle was generally observed in relation to the bending angle in the loaded state.

W strefie krawędzi matrycy generalnie zaobserwowano zmniejszenie kąta gięcia w stosunku do kąta gięcia w stanie obciążonym.
This article is devoted to testing EN AW-6082 aluminium alloy sheets in friction pair with NC6 (1.2063) tool steel. A special tribometer designed to simulate the friction conditions in sheet metal forming processes was used for friction testing. The research aimed to determine the influence of contact pressure, surface roughness of the tool, and lubrication conditions on the value of the coefficient of friction in the strip drawing test. Three grades of typical petroleum-based lubricants with kinematic viscosities between 21.9 and 97 mm2/s were used in the tests. The surface morphologies of the sheet metal after the friction process were observed using a scanning electron microscope. A tendency for the coefficient of friction to decrease with increasing contact pressure was observed. LHL32 and 75W-85 oils lost their lubricating properties at a certain pressure value and with further increase in pressure, the coefficient of friction value tended to increase. The 10W-40 oil with the highest viscosity reduced the coefficient of friction more intensively than the LHL32 oil.

With the widespread use of numerically controlled machine tools, single-point incremental forming (SPIF) process has enjoyed growing interest in the industry. This article presents the results of research on the influence of forming process parameters (step size, tool rotational speed, feed rate and forming strategy) on the roughness of the outer surface of conical drawpieces with a slope angle of 45° from commercially pure titanium sheets. The following variable process parameters were used: tool rotational speed varied from –600 to 600 rpm, feed rate varied from 500 to 2000 mm/min and step size varied from 0.1 to 0.5 mm. The SAE 75W85 synthetic gear oil was used as lubricant. Two basic roughness parameters were analyzed: the mean roughness Sa and the maximum height Sz. The influence of SPIF parameters on surface roughness was analysed using multi-layer artificial neural networks. It was found that reducing the feed rate with the climb strategy causes a decrease in the average roughness Sa. The opposite relationship was observed when forming according to the conventional strategy. At low tool feed rate (500 mm/min), reducing the step size caused an increase in the Sz parameter. At high tool feed rate (2000 mm/min), the effect of the step size is negligible.

It is challenging to model the coefficient of friction, surface roughness, and related tribological processes during metal contact because of flattening, ploughing, and adhesion. It is important to choose the appropriate process parameters carefully when creating analytical models to overcome the challenges posed by complexity. This will ensure the production of sheet metal formed components that meets the required quality standards and is free from faults. This research analyses the impacts of nominal pressure, kinematic viscosity of lubricant, and lubricant pressure on the coefficient of friction and average roughness of DC05 deep-drawing steel sheets. The strip drawing test was used to determine the coefficient of friction. This work utilises the Categoric Boosting (CatBoost) machine learning algorithm created by Yandex to estimate the COF and surface roughness, intending to conduct a comprehensive investigation of process parameters. A Shapley decision plot exhibits the coefficient of friction prediction models via cumulative SHapley Additive exPlanations (SHAP) data. CatBoost has outstanding prediction accuracy, as seen by R2 values ranging from 0.955 to 0.894 for both the training and testing datasets for the COF, as well as 0.992 to 0.885 for surface roughness.

The paper presents the results of testing the wear resistance and coefficient of friction (COF) tools made of SikaBeresin® F50 polyurethane resin intended for dies and punches for the cold sheet metal forming process. Seven sets of composite tools (rotating rings) additionally reinforced with waste metallic powders from Al and Cu alloys (5-20% by volume) from the dry cutting process of pipes and rods were tested. Wear resistance tests and determination coefficient of friction were carried out using the T-05 block-on-ring tribotester. The tests were performed for heat and corrosion resistant sheets made of nickel alloy AMS5599 (Inconel 625), iron alloy AMS5510 (321) and aluminum alloy sheets AMS4026 (6061-T4). Composite tools with the addition of 20% aluminum powder (A+B+C+20%Al) tested with a specimen of steel alloy AMS5510 and nickel alloy AMS5599 were characterized by the lowest wear resistance. In each case, the composite rotating ring without reinforcements was characterized by the lowest coefficient of friction. The use of Cu powder reinforcements in each case had a positive effect on increasing wear resistance. The best wear resistance of 0.011% was obtained for composite rotating ring with the addition of 10% copper powder paired with specimen of nickel alloy AMS5599 sheet.
Sheet metal forming is a critical process in the manufacturing industry, which involves shaping sheet metal into desired configurations and structures. The use of digital tools in the lifecycle management of sheet metal forming tools has become increasingly important to ensure the efficiency and effectiveness of the process. The digital model of tool lifecycle management (TLM) in sheet metal forming provides a complete approach to manage the entire lifecycle of tools used in sheet metal forming. It enables optimization of tool design, simulation of the tooling process, real-time monitoring of tool conditions, and retirement and replacement of tools. This approach improves efficiency, reduces costs, and ensures optimal performance in sheet metal forming. The paper presents an elaborate analysis of the development of TLM models concerning the progress in ICT modelling and its implementation in the field of sheet metal forming. Furthermore, the paper includes an exemplary TLM model for an industrial enterprise.
Metal forming process is one of the most important manufacturing processes that translate the sheet and bulk metal to the final product with simple punch and. Single point incremental forming (SPIF) process is considered as a modern flexible manufacturing techniques that is use a simple tool and non-specific fixture die to complete the forming, this method is used in prototype manufacturing system due to the time consuming during the forming. The advantage of this process is low cost and simple equipment. However, some limitation was founded including poor geometric accuracy, non- uniform thickness distribution, dimple and high forming time. Multi-point forming (MPF) is another modern forming method that is used in industrial applications due to its advantage such as uniform thickness distribution with low forming time consuming. This method used matrix of simple tools to deform the sheet metal to the desired shape. Wrinkle and dimple due to small contact area between tool and blank under high forming force are considered the main limitation of using MPF process. To take the advantages of this processes with reduced the limitations a hybrid forming (HF) process of both MPF and SPIF are used. The experimental work was applied to produce a hemi-spherical product of brass blank using the SPIF, MPF, and HF processes. Satisfactory results are obtained using a hybrid forming process with free of defects products and reduction in production as compared to the SPIF. A high improve in microstructure including refinements in grain size with twins effects. The sample produced with SPIF process showed a high microhardness as compared to the sample produced using MPF process, however, the hybrid MPF and SPIF forming process showed slightly improving in microhardness as comparing to the as received materials, reflecting the microstructure development of the processed samples.
The sheet metal surface crack detection during manufacturing is an essential issue because of both the product quality and process productivity. Development of solutions to eliminate defective products during the metal forming process is crucial for the smooth production and for developing an appropriate tool geometry in the initial phase of the process. Currently, the methods of surface crack detection used in the industry are mostly related to visual inspection. These are methods that require operators of industrial facilities considerable attention and effort to capture emerging discontinuities on the sheet metal surface. Also, this situation results increase in the duration of the specific operations of stamping and significantly reduces productivity. Therefore, an industrial application of a non-contact laser technique that simultaneously provides the results of the speckle imaging is presented. The authors demonstrate a specially designed machine vision system along with experimental tools for the stamping operation. Proposed solution uses the phenomenon of speckle pattern that appears in the image of the investigated sheet surface produced by the laser beam emission. In this method, coherent laser light is emitted to the surface, where a speckle pattern is generated due to scatter reflection from the sheet metal surface and then, shift-and-add technique and image processing is applied. The proposed measurement technique consists, initially, of making a sequence of images of the tested object for the moving surface of the sheet. Secondly, the object's displacement quantity in each image is determined, and the position is corrected. The test object in each image is moved to the starting position, and all images are superimposed. It allows to obtain a high-quality image with visible surface defects. Finally, the dynamically changing speckle pattern intensity is evaluated using Gaussian-of-Laplacian edge detection to investigate a surface crack location due to the surface discontinues and light scattering. This process is recommended for machine vision imaging of distant objects, which works well in industrial conditions as well as online analysis. Also, from the speckle size measurement, an experimental procedure is employed to verify the best condition for vision system resolution.
Friction is an undesirable phenomenon in the flange area of the drawpiece in sheet metal forming processes, causing a deterioration in surface finish and a decrease in the formability limits of the sheet metal. The aim of this work is numerical analysis using the finite element method of the strip drawing test with two rounded countersamples. This test simulates friction conditions in the flange area of the drawpiece. The results of the experimental research on the influence of surface roughness on the value of the friction coefficient of S235 steel samples were used to verify the numerical results. The relation between the real contact area and the mean roughness Ra of the countersamples was determined. The real contact area increases with the increase of the mean roughness Ra. In sheet metal forming processes, the coefficient of friction depends on the real contact area, and its value increases with the increase of the real contact area.

Tarcie jest zjawiskiem niepożądanym w strefie kołnierzowej wytłoczki w procesach kształtowania blach powodującym obniżenie jakości powierzchni wyrobu i zmniejszenie odkształceń granicznych blachy.

In sheet metal forming processes, friction increases the force parameters of the forming process and produces a deterioration in the quality of the surface of the components. The basic way to reduce the unfavourable impact of friction is to lubricate the sheet metal surface with commercial oils. This article presents the results of experimental studies and analysis of variance (ANOVA) of the friction of DC01 low-carbon steel sheets using a strip drawing test. For these tests, a special device was built containing countersamples with a flat surface made of 145Cr6 steel covered with a protective AlTiN coating. Lubricants of different viscosities were fed into the contact zone under forced pressure. The effect of contact pressure on the value of the coefficient of friction was also determined. The predicted R² of 0.9227 was in reasonable agreement with the adjusted R² of 0.9411 confirming that the ANOVA model was reliable. It was found that increasing the lubricant pressure had a beneficial effect in reducing the value of the coefficient of friction. The higher the contact pressure, the more effectively the pressurised oil reduced the value of the coefficient of friction.
