Electrochemical machining (ECM) is defined as a non-conventional method of manufacturing that is greatly employed in processing of materials with complex geometry which are hard to be machined, providing high accuracy and excellent surface finish. ECM is influenced to higher extent by the configuration of the electrolyte flow and design of electrode tooling. In this work, two types of electrolyte flow configurations in electrode tooling are studied and compared: straight flow and side nozzle flushing flow. The effects of these configurations on material removal rate (MRR) and surface roughness were investigated both experimentally and numerically. The results emphasize the significance of the choice of electrolyte flow configuration in improving the uniformity of ion transport, flow turbulence during machining and quick heat dissipation. According to the findings, it is clear that the hollow electrode with straight flow has the best material removal rate with a percentage increase of 4.61 percent recording a rate of 0.4352 g/min, as compared to the rigid electrode with nozzle flushing flow which records 0.416 g/min. Also, the hollow electrode at straight flow showed the least extreme surface roughness, a percentage decrease of 28.52% with the least extreme of 2.030 μm and the robust electrode surface with the nozzle flow of 2.840 μm. These findings have fundamental implications for the improvement of ECM technologies with regards to productivity, energy consumption, and accuracy of machining processes. In regards to the finding, the research provides an insight into the impact customization of flow and tooling with regards to the processes in the electrochemical operation.

One of the most advanced techniques for dealing with metal is electrochemical machining (ECM). Objects that are hard or impossible to make with traditional machining techniques can be machined utilizing this method. However, in order to increase performance and economy, new ECM approaches must be developed because to the growing need for complex components in industries like aerospace, automotive, and medical devices. Thus, the main goal of this study is to ascertain how the ECM affects the material removal rate (MRR) in the presence of a magnetic field. In particular, the tool was composed of copper, and the workpiece was formed of aluminum 6061 alloy, Al-Sic, and Al-B4C using a stir casting technique. The voltage, gap, electrolyte concentration, and material type are among the input process factors that are changed during the experiment. The software used was Minitab to examine the results of the Taguchi design experiment, which employed orthogonal arrays. On the basis of the Taguchi design, the process parameters were improved. Specifically, four input variables were examined in this experiment, each having values at the three-factor level. According to the findings, the voltage was the most important factor. It contributed 50.12% for MRR without a magnetic field and 56.02% with one. The concentration came in second with 16.73% and 24.03% (without and with magnetic field), followed by the gap with 19.02 percent and 11.60% (without and with magnetic field), and the material type came in last with 1.35% and 0.57% (without and with magnetic field). Furthermore, the regression model’s overall accuracy for the majority of experiments indicates that it is reasonably accurate with percent errors typically less than 1%.

Electrochemical machining (ECM) is an advanced technology that enables the efficient and precise machining of difficult metal materials without affecting their mechanical properties or causing thermal stress. In this research, ECM was used for machining 316 stainless steel; it is recognized for its high corrosion resistance, tolerance to harsh chemical environments, and biological stability, making it ideal for use in surgical instruments, sutures, and implants. The development of eco-friendly electrolytes has the potential to impact the safety and performance of electrochemical devices. the development of eco-friendly electrolytes remains a challenging task for well operability. In this research, the possibility of using eco-friendly acidic sodium nitrate solution electrolyte in the ECM of SS316 was investigated. The experimental results manifested that using ECM with SS316 achieves effective results in terms of material removal rate and surface roughness. The results showed that the voltage was the sturdiest affecting parameter, followed by acidified sodium nitrate concentration on MRR as well as for the surface roughness (SR). As it was found that higher MRR (0.0823) was achieved with voltage of (30 V), electrolyte concentration of (100), and gap of (0.2 mm). besides the lowest SR (0.1881 µm) was achieved with voltage of (30 V), electrolyte concentration of (125), and gap of (0.3 mm).

The subject of this research is convergence technology for the surface finishing of vehicle parts. A literature review has been conducted to carry out a comparative analysis of existing methods for the surface finishing of parts used in the manufacturing of aircraft, hydraulic and pneumatic devices, and other vehicles. Prospects are shown for further research on methods with the aim of creating a complex technology (i.e., convergence) that combines information technologies; nanotechnologies; and thermochemical, electrochemical, and mechanical processing methods. A method is proposed for selecting and combining surface finishing methods according to a five-point expert assessment, which allows the batch processing of vehicle parts. Based on this method, the concept of convergence technology for the surface finishing of vehicle parts is proposed, which includes the impulse thermal energy method, honing, superfinishing, and electrochemical processing. An expanded process is presented for manufacturing parts with high-precision, low-roughness surfaces and a specified microrelief by using electrochemical superfinishing and electrochemical honing. A scheme of the concentration (focusing) of the current flow during electrochemical superfinishing due to the movement of the electrode relative to the part surface is proposed, which enables the effect of surface polishing and the removal of oxidation products. Convergence technology for the surface finishing of vehicle parts will provide parts’ geometric dimensions with micro- and nano-precision and allow the precision machining of small-diameter holes and complex profiles, increased machining accuracy (up to 0.001 microns), the possibility of batch processing, and the possibility of process automation.

In Electrochemical Machining (ECM), material is removed “atom by atom” as the result of an electrochemical dissolution process. Under optimal parameters for this process the tool has no wear and the quality of the surface layer, metal removal rate and accuracy are satisfactory for special application in the automotive or aerospace industries. However, ECM has also some limitations connected with electrolyte flow through interelectrode gap, machined surface passivation phenomena or heat and hydrogen generation, quick temperature increase and high probability of electrical discharges and difficulties with machining composite materials. In Electrodischarge Machining (EDM), material from workpiece is removed during electrical discharges occurring in the machining area as a result of material melting, evaporating and sometimes breaking as a result of high internal stresses. This way of material removal introduces significant changes in surface layer properties and reaching a satisfactory surface layer roughness and high accuracy is possible only for a rather small metal removal rate. In order to overcome the above-mentioned problems, some hybrid abrasive ECM and EDM processes have been worked out and successfully applied in industry. Here, some results from the authors’ own research, industrial applications and data from the literature are presented.

W obróbce elektrochemicznej (ECM) materiał usuwany jest „atom po atomie” w wyniku procesu roztwarzania elektrochemicznego. W procesie tym przy zastosowaniu optymalnych parametrów nie występuje zużycie narzędzia, a jakość warstwy wierzchniej, prędkość usuwania materiału oraz dokładność są zadowalające dla specjalnych zastosowań w przemyśle samochodowym, lotniczym i kosmicznym. Obróbka ECM posiada też pewne ograniczenia związane z przepływem elektrolitu przez szczelinę międzyelektrodową, zjawiskami pasywacji obrabianej powierzchni, generowaniem ciepła oraz wodoru, szybkim wzrostem temperatury i dużym prawdopodobieństwem wyładowań elektrycznych oraz trudnościami w obróbce materiałów kompozytowych. W obróbce elektroerozyjnej (EDM) ubytek materiału z przedmiotu obrabianego realizowany jest podczas wyładowań elektrycznych występujących w obszarze obróbki w wyniku topienia, parowania, a czasem pękania materiału w wyniku dużych naprężeń wewnętrznych. Taki sposób usuwania materiału wprowadza znaczące zmiany właściwości warstwy wierzchniej, a osiągnięcie zadowalającej chropowatości warstwy wierzchniej i wysokiej dokładności obróbki jest możliwe przy stosunkowo niewielkiej prędkości usuwania materiału. W celu przezwyciężenia powyższych problemów, opracowano i z powodzeniem zastosowano w przemyśle hybrydowe procesy ścierne ECM oraz EDM. Poniżej przedstawiono wybrane wyniki badań własnych autorów, jak również zastosowania przemysłowe oraz dane literaturowe.

This paper presents an analysis of the impact of inertial forces of the electrolyte flow in an interelectrode gap on the effects of ECM process of curvilinear rotary surfaces. Considering a laminar flow in the interelectrode gap, the equations of the flow of the mixture of electrolyte and hydrogen in the curvilinear orthogonal coordinate system have been defined. Two classes of equations of motion have been formulated, which differ in the estimates referred to the components of velocity and pressure, and which were analytically solved using the method of perturbation. Using the machined surface shape evolution equation, the energy equation, and the analytical solutions for velocity and pressure, the ECM-characteristic distributions have been determined: of mean velocity, pressure, mean temperature, current density, gas phase concentration, the gap height after the set machining time for the case when there is no influence of inertial forces, the effect of centrifugal forces and, at the same time, centrifugal and longitudinal inertial forces.

Electrochemical machining was, is and will be widely applied in industry, because of its advantages: high metal removal, good surface layer quality without tool wear. The first applications took place in case of sinking, where detail shape is obtained as electrode-tool shape reproduction in a workpiece. The results of the process mainly depend on optimal electrolyte flow and are limited by temperature and hydrogen concentration increase. Because of these problems the pulse ECM process was worked out. In PECM process limitations of temperature and hydrogen concentration were overcome, accuracy increased, however metal removal rate was significantly decreased. The next way of overcoming process limitations was the advanced kinematic (milling) and simple cylindrical electrode tool shape introduction. Here the shape of a workpiece is obtained as a result of electrode-tool trajectory reproduction and problem of electrode-tool correction doesn’t exist. Practical applications of this way of ECM machining in case of macro details were rather limited to surface smoothing because o low metal removal rate. This way of machining is widely applied in case of micro-details (D< 1mm) manufacturing. Here ECM wire cutting operation have their applications. In the paper will be presented: general problems of ECM process modeling and technological process designing. Examples of ECM process practical applications will be also presented.

Obróbka elektrochemiczna bezstykowa (ECM) jest i będzie coraz szerzej stosowana w przemyśle z uwagi na jej zalety, takie jak duża wydajność obróbki oraz brak zużycia narzędzia. Pierwsze zastosowania ECM obejmowały operacje drążenia, w których kształt przedmiotu obrabianego uzyskuje się jako odwzorowanie kształtu elektrody roboczej w materiale obrabianym. Wyniki procesu zależą głównie od optymalnych warunków przepływu elektrolitu i są ograniczone przez wzrost temperatury elektrolitu oraz koncentracji objętościowej wodoru. Aby zlikwidować te ograniczenia, opracowano proces impulsowej obróbki elektrochemicznej (PECM), w którym zlikwidowano ograniczenia wynikające z przyrostu temperatury i koncentracji objętościowej wodoru, niestety kosztem istotnego zmniejszenia wydajności obróbki. Drugim sposobem usunięcia ograniczeń procesu drążenia było wprowadzenie operacji frezowania i zastosowanie uniwersalnej cylindrycznej elektrody roboczej. Tutaj kształt przedmiotu otrzymuje się w wyniku odwzorowania trajektorii uniwersalnej elektrody roboczej, a ze względu na małe wymiary problem korekcji elektrody roboczej nie istnieje. Praktyczne zastosowania obróbki ECM uniwersalną elektrodą w przypadku obróbki makroelementów jest ograniczone ze względu na małą wydajność do operacji wygładzania. Ten sposób obróbki jest szeroko stosowany w obróbce mikroelementów (D< 1mm). Zastosowanie znalazły tutaj również operacje mikro-wycinania z zastosowaniem elektrody drutowej. W artykule omówione zostaną podstawowe problemy modelowania procesu ECM oraz projektowania procesu technologicznego. Przedstawione zostaną również przykłady zastosowań praktycznych.

Recent developments in automation and technology have revolutionized the way products are made. It is directly seen in the evolution of part miniaturization in the sectors such as aerospace, electronics, biomedicine and medical implants. Micromachining is a promising technology to fulfill the need of miniaturization. A review has been done on the micromachining processes such as micro electric discharge machining (micro-EDM) and wire EDM (WEDM), micro electrochemical machining (micro-ECM). Recent literature were studied and categorized in terms of materials, process parameters, performances, product manufactured, and miniature product generation. Starting with brief introduction to micromachining, classifications and applications, technical aspects of discussions from the literature have been presented on key factors such as parameters and the response variables. Important aspects of recast layer, heat effected zone, micro-hardness, micro cracks, residual stress, etc., have been given. A special focus is given to the status of the research on microgear manufacturing. Comparison has been made between other conventional process suitable for micro-gear manufacturing and WEDM. The miniature gear machined by WEDM shows the defect-free microstructure, better surface finish, thin recast layer and improved gear quality parameters such as profile and pitch. Finally, the research gaps and future research directions have been presented.

W artykule przedstawiono wyniki badań doświadczalnych, wykonanych w Instytucie Zaawansowanych Technologii Wytwarzania w Krakowie, związanych z elektrochemicznym rozwiercaniem otworów. Na podstawie tych wyników zweryfikowano teoretyczne założenia dotyczące doboru warunków oraz parametrów procesu obróbki, które wyliczono na podstawie matematyczno-fizycznego modelu procesu rozwiercania elektrochemicznego. Przeprowadzono optymalizację parametrów technologicznych procesu obróbki pod kątem uzyskiwania otworów o odpowiedniej jakości powierzchni wewnętrznej oraz założonej dokładności wymiarowo-kształtowej.

The paper presents results of experiments of electrochemical reaming of long holes. During performed experiments, there was verified the physico-mathematical model of the machining process used for initial selection of the range of technological parameters applied for the machining tests. There were also conducted experiments focusing on the optimization of the machining parameters of electrochemical reaming process in order to achieve holes with desired geometry and proper inner surface quality.

Obróbkę elektrochemiczną (ECM) można zastosować do wydajnego wytwarzania elementów ze specjalnych materiałów przewodzących prąd elektryczny, które są trudne lub niemożliwe do kształtowania metodami konwencjonalnymi. W obróbce elektrochemicznej obrabiany przedmiot jest anodą, a materiał jest usuwany – atom po atomie – w wyniku reakcji elektrochemicznych bez użycia sił mechanicznych. Taki sposób usuwania materiału pozwala na uzyskanie warstwy wierzchniej o niskiej chropowatości. Bardzo ważną zaletą obróbki elektrochemicznej jest brak zużycia narzędzia (elektrody roboczej – katody), ponieważ reakcją ekwiwalentną do usuwania materiału z przedmiotu obrabianego jest wydzielanie się wodoru na powierzchni katody, który usuwany jest przez elektrolit przepływający przez obszar obróbki. Z uwagi na te zalety obróbka elektrochemiczna jest stosunkowo szeroko stosowana w przemyśle kosmicznym, lotniczym, samochodowym oraz elektromechanicznym. Prowadzone są prace badawcze stymulujące rozwój ECM.

Electrochemical machining process (ECM) can be applied for efficient shaping advanced materials conducting electrical current, which are difficult or impossible for machining using conventional methods. In electrochemical machining, the workpiece is an anode and material is removed as a result of electrochemical reactions “atom by atom” without mechanical forces. This mechanism of material removal make it possible to obtain high quality of machined surface layer with uniform properties. The very important advantage of ECM process is also the fact that there is not a tool wear (working electrode – cathode), because the equivalent reaction to anodic dissolution is hydrogen generation on cathode surface and hydrogen can be easily removed from, the inter-electrode gap by electrolyte flow. Because of this advantages, the ECM process is widely applied in space, aircraft, car and electromechanical industry and research stimulating ECM development are carried out.

Procesy obróbki elektrochemicznej (ECM) są stosowane do kształtowania wyrobów wykonanych z materiałów specjalnych przewodzących prąd elektryczny, trudnych lub niemożliwych do obróbki metodami konwencjonalnymi. W obróbce elektrochemicznej przedmiot obrabiany jest anodą i materiał jest usuwany w wyniku reakcji elektrochemicznych bez oddziaływania sił mechanicznych. Proces taki usuwania materiału umożliwia uzyskanie wysokiej jakości warstwy wierzchniej obrabianych wyrobów. Zaletą procesu ECM jest brak zużycia elektrody roboczej (narzędzia). Reakcją ekwiwalentną do reakcji anodowego roztwarzania jest bowiem wydzielanie się wodoru, łatwo usuwanego przez przepływający elektrolit. Stąd obecnie procesy ECM są dynamicznie rozwijane. W pracy przedstawiono niektóre problemy związane z matematycznym modelowaniem oraz aplikacją procesów ECM, z uwzględnieniem danych literaturowych i wyników badań własnych.

Zaprezentowano wyniki badań związane z elektrochemicznym kalibrowaniem oraz obróbką kształtową otworów. Określono wpływ warunków obróbki na wydajność procesu oraz jakość powierzchni po obróbce elektrochemicznej długich otworów. Wyniki badań wykorzystano do opracowania nowych rozwiązań konstrukcyjnych urządzeń pozwalających na optymalne prowadzenie procesów drążenia elektrochemicznego długich otworów przelotowych o żądanym kształcie przekroju poprzecznego, według przyjętych kryteriów – wydajności, dokładności wymiarowo-kształtowej i jakości warstwy wierzchniej.

The paper presents results of experiments of electro-chemical calibrating and barrelling of long holes. During performed experiments, there was derived influence of process conditions and machining parameters on the machining process efficiency and surface quality of machined long holes. During manufacturing of final product, two stages of ECM machining are employed: first electrochemical calibrating and secondly final shaping of prepared workpieces. Results of presented researches were used for construction of ECM machines enabling optimal machining of long holes with desired dimensions and shape.

Electrochemical machining is an unique method of shaping in which, for optimal parameters tool has no wear, surface layer properties after machining are similar to the core material and surface quality and accuracy increase together with material removal rate increase. Such advantages of electrochemical machining, besides of some ecological problems, create industry interest in the range of manufacturing elements made of materials with special properties (i.e. turbine blades of flow aircrafts engines). In the paper the nowadays possibilities and recent practical application of electrochemical machining in aircraft have been presented.

Podstawową metodą obróbki elektrochemicznej jest drążenie elektrodą kształtową. Ze względu na dokładność tej obróbki proces powinien być prowadzony przy możliwie małej grubości szczeliny międzyelektrodowej. Stosowanie takich szczelin grozi wystąpieniem stanów krytycznych np. zwarć. Jednym ze sposobów uniknięcia tych problemów jest wprowadzenie drgań elektrody roboczej. W przypadku powierzchni krzywoliniowych drgania te powinny być wielokierunkowe. W niniejszej pracy przedstawiono specyfikację budowy oraz konstrukcję stanowiska doświadczalnego do obróbki elektrochemicznej z drgającą wielokierunkowo elektrodą roboczą.

The basic method of electrochemical machining is drilling with a shaped electrode. The process should be carried out with possibly smallest thickness of the interelectrode gap because of the precision of this treatment. The use of such gaps may cause the occurrence of critical conditions such as short circuits. One way to avoid these problems is the introduction of vibrations of the working electrode. The vibrations should be multidirectional in the case of curved surface. This paper presents the specification of construction and structure of a test stand for the electrochemical machining with multidirectional vibrating working electrode.

W przemyśle w coraz większym zakresie stosowane są nowe materiały o specjalnych właściwościach, zwykle trudne do efektywnego kształtowania metodami tradycyjnymi. Z tego względu racjonalnym rozwiązaniem jest zastosowanie metod niekonwencjonalnych a szczególne obróbki elektrochemicznej, elektroerozyjnej oraz metod hybrydowych. W artykule przedstawione zostaną przede wszystkim zasadnicze kierunki rozwoju i praktyczne zastosowania wyżej wymienionych procesów obróbkowych.

Przedstawiono metodykę projektowania – komputerowego i w warunkach przemysłowych – elektrody roboczej w procesie obróbki elektrochemicznej (ECM) krzywoliniowych powierzchni obrotowych. Podano przykład komputerowego projektowania elektrody roboczej o zadanym zarysie. Uzyskane wyniki pozwalają na wizualizację odchyłek kształtu powierzchni i są podstawą decyzji dotyczących korekt koniecznych do prawidłowego wykonania przedmiotu obrabianego kształtowaniem elektrochemicznym.

Explained in the paper is methodological approach to the design procedures of electrochemical machining (ECM) of working electrode presenting curvilinear surface of revolution either by computer-aided or by industrial method. Exemplary computer aided design work on the electrode of a required profile is described. The computer aided work method provides for visualization of surface errors and gives suggestions to corrective measures to be taken to arrive at the desired features of the component.

W pracy przedstawiono modelowanie matematyczne obróbki ECM powierzchni obrotowych stożkowych. Przedstawiono równanie opisujące ewolucję kształtu krzywoliniowej, obrotowej powierzchni obrabianej metodą drążenia elektrochemicznego oraz równania przepływu mieszaniny elektrolitu i wodoru w szczelinie międzyelektrodowej. Dla założonych parametrów obróbki przeprowadzono obliczenia, przedstawiając wyniki obliczeń wzdłuż szczeliny międzyelektrodowej. Na wykresach przedstawiono rozkłady wybranych wielkości fizycznych obróbki elektrochemicznej.

The paper presents mathematical modelling of ECM machining for rotating curvilinear surfaces. An equation describing the shape evolution of a rotating curvilinear surface machined with the use of electrochemical machining has been formulated as well as equations of the electrolyte and hydrogen mixture flow through the inter-electrode gap. Calculations have been performed for the assumed machining parameters, demonstrating the calculation results along the inter-electrode gap. Distributions of selected physical quantities of electro chemical machining have been shown in charts.

One of the research and development trends in nowadays manufacturing technology is integration of different manufacturing techniques into single machine tool. In the first part of the paper possibilities, goals, reasons and advantages of thermal and electrochemical interaction have been characterized. As literature review indicates such a connection can be realized as sequential or hybrid machining. The second part of the paper focuses on detailed analysis of laser assisted electrochemical process. For this purpose, the mathematical model of workpiece heating has been developed. Based on obtained results and literature review possibilities of technical realization and potential application have been discussed.
